RPT-ZS系列节电器是一个高度智能化的集成控制系统,我公司以一个控制柜的形式提供给各位用户,控制柜的具体尺寸与所对应的注塑机油泵电机功率有关,标准控制柜尺寸参见附表。RPT-ZS主要由以下三部分组成:
1.调速器:由变频器控制油泵调速运行,调速范围为0-100%,过载率为120-150%,过载持续时间一分钟。调速器的运转频率或转速信号来自于智能控制单元,按智能控制单元确定的速度——时间曲线自动调速运转。
2.切换组件:该组件由一系列断路器、接触器、开关、按钮等低压电器组成,用于注塑机节电运行和市电运行这两种工作方式的切换控制。节电运行时,调速器驱动油泵电机运行,实现软启动、软停车和自动调速控制。市电运行时,油泵电机恢复原有启动器控制,实现降压启动和全压市电运行,油泵转速恒定。两种工作方式的切换确保在节电器意外故障时不影响注塑机的正常工作,维持注塑机正常生产。
3.智能控制单元:智能控制单元是注塑机节电智能控制器的核心,承担着大量的分析、计算和实时控制任务。它收集来自注塑机的运行信息,进行综合分析处理,按照优化的节电数学模型,计算出注塑机油泵的节电运转速度曲线,控制油泵调速运行,实现节能运行。节电数学模型包括注塑机的类型、注塑机的当前工况、注塑机的参数设定值等设备运行信息,使节电控制器能够自动适应注塑机的工况变化,在开模、合模、射胶、冷却、回料等不同工作阶段,注塑机均能达到最佳的节电效果。并且在工艺工程师或操作工对注塑机参数进行微调时,节电控制器能够自动识别这些参数的变化,自动修正控制输出数据,达到节电效果最好、产品质量最佳的双重效果。

注塑机的能耗主要表现在电能消耗方面,按具体设备来划分,大致可分为下列三个部分:
1、 液压系统油泵的电能消耗
2、 加热器的电能消耗
3 、循环冷却水泵的电能消耗
其中,液压油泵电机的用电量占整个注塑机用电量的80%以上,降低其耗电量是注塑机节能的关键。
注塑机液压油泵大多采用叶片泵、柱塞泵和活塞泵,都是典型的容积式油泵,其供油量与油泵转速成正比,在工频50Hz恒速运转状态下,油泵的供油量是恒定不变的。由于受到技术条件的限制,现在的注塑机液压系统几乎全部是阀控系统,即油泵电机由工频50Hz电源驱动恒速运转,油泵供油量恒定,当注塑机的油量需求发生变化时,由安装在油泵出口的溢流阀或比例阀来调节负载压力和负载流量,满足注塑机工况变化的需要。
事实上,注塑机液压系统是一个压力和流量波动都较大的负载,在合模、锁模、射胶、保压、冷却、开模、顶出等不同工作阶段,其压力和流量都要发生有规律的变化,典型的注塑机压力和流量曲线如下图所示。
从上图可以看出,在一个工作循环周期内,注塑机的实际压力和实际流量是变化的,时大时小,有时几乎为零。在实际流量较小时,油泵的供油量远远大于负载实际消耗量,供大于求,富余的处于高压状态下的液压油全部经溢流阀溢流。高压状态下的液压油经溢流阀后放出大量热能,这部分耗散的能量实际上是油泵电机从电网吸收电能中的一部分。小流量状态维持的时间越长,所耗散的电能也就越大。因此,注塑机液压系统存在严重的能源浪费问题。
从上述分析中可知,注塑机液压系统电能浪费问题的最直接原因就是油泵流量与负载流量需求不相适应,供大于求,造成高压液压油溢流,这是油泵转速恒定不变所带来的不良后果。针对此问题,我公司研制开发出RPT-ZS节电器能解决注塑机电能浪费问题。
注塑机原有控制系统采用RPT-ZS节电器改造后,液压油泵不再是工频50Hz恒速运转的,而是改由调速器进行启停控制和调速运行,速度可以在0-50Hz范围内连续可调,即油泵供油量可以在0-100%范围内连续可调。
在注塑循环过程中,智能控制单元自动检测来自于注塑机控制系统的工作状态信号,并对这些信息进行分析和计算,根据注塑机当前的工作状态(开模、合模、射胶、回料、顶出等)对工作压力及工作流量要求,自动控制调速器运行,从而调节油泵的转速,使油泵实际供油量与注塑机的流量需求相一致,彻底消除溢流现象,节省电能消耗。
